Pot threads too short?

I'm building my 5th module and I dread unscrewing all the pot nuts from the front panel since they're very difficult to put back on. There is very little to no thread poking through the front panel to screw the nuts back on. I bought the chassis on Oct. 06.
Any suggestions?

I ended up having to carefully file the edges of a number of the cards to get them to fit well in the chassis, though mine are older. Any chance that the real issue is where the cards sit relative to the front panel?

Other than all of the disassembly involved, it would be easy to verify--just see how a free card fits into the front panel when it's separate from the rest of the chassis--if there is enough thread showing that way, you've just got some mechanical issues.

Also, note step 37 in the CH01 assembly instructions where it says to "use lock washers on the potentiometers, but not on the rotary switches." The lock washers will eat up too much shaft.
